One trick for the Fender vulcanized fiberboard (which can be lasered) and I noticed Dumble has used as a bottom board. You can load the components and then Wax it. Fender did this once they realized it absorbed moisture, it was also their fix when the amps were sent back for warranty that were crackling. I still cant find that formica Dumble used, seems like all the hardware store have stopped carrying it. I did get the MSDS sheets for both the G10-FR4 and the CE and I'll post them to tinypic tomorrow. The G10* is listed as a lung hazard under conditions of continuous use when precautions are not taken (like Phil said) but is in no case carcinogenic.
The CE basically said don't smoke it. I'm serious, vapors from burning can be harmful. Remove worker to fresh air. I've been using the CE (like Leo) but have heard that they will suck up moisture under some conditions and cause problems. Maybe that's why all those old Tweed amps sound so good? Some problem.
I like the tile saw solution though, I remember when that went around. Harbor Freight has them cheap. I stack drill my boards on an ordinary drill press in full sunlight through the open door of my workshop and I think I'd have to rig up some kind of bong to inhale the dust from drilling. Sawing is an entirely different matter. What few times I've sawn G10* I have itched like mad the rest of the day. I think I'll stick to the LE.

Isn't the formica kind of thin for a board?
I know HAD used the pretty wood grained stuff but perhaps he had a big sheet of it and a light bulb went on in his head.
Maybe the older stuff was thicker and resisted flexing.

I read that he doubled it up to get it to thickness. I would think that two layers would be stiff enough.

The Garolite CE must be something other than bakelite, which isn't and hasn't been produced since the 60s, or 70s. Bakelite was very bad stuff too. I forget the exact formula, but I seem to remember formeldahyde (sp) being in the mix. There is or was a similar product, but the name of that escapes me too. Must have CRS

Looks like both are not good for your lungs in terms of long term overexposure.

It's not my intent to cut garolite for a living.
With proper precautions ,I would think it should be OK. It's good to have the info you posted.

I found a dealer for the Phenolic elctrical grade XXX board a 36"x48" sheet costs about $40. Min order is $250 maybe we could go in on an order. I did some quick math and 6 sheets would gross at least 96 TW board sets. If there is a demand for the TW boards i'll go ahead and place the order and build a batch up. I've got an in for Flea clips close to the .093 dia. I could probably have the board cut to fit the clips retaining the orginal .265 spacing. any interest?

Thanks for the offer, but for now, I really don't need that much board. The one for about $23 at McMaster (12x24) is a lot of boards for my needs right now.

I use a wet tile saw and it does work really well (very clean & smooth cuts).
It cuts down on airborne material, but you should still wear a mask! There is still quite a bit of nastiness that doesn't hit the water.
